Man, that is one fine bike, green plastic and all. Kinda makes me want to build one, but KX500's are even harder to find around here than CR500's. I'm sure it'll be easier to find a KX-F with a blown-up motor for a roller, though....stupid fourstrokes.

I know this is old news to most, but carefully repack whatever silencer you choose with quality packing (such as Silent Sport) and pack it loosely. It won't last as long when packed loosely, but it is quieter. And while you're in there, if the silencer is not new, make sure that the perforated sting...

Pretty much everyone I know (myself included) prefers the older motor (pre-2002) for most types of riding. The case-reed motors (02 & up) made great peak power, but no low-end, which would hurt you in the woods. The new motor can be made to work in the woods, but the older motor is easier to rid...

Dyno Port exhaust

Dyno Port makes a 2-into-1 exhaust kit that would be great for this application. I'm sure there is a performance cost somewhere in the powerband, even though Dyno Port says there's not. It would be a heckuva lot easier than routing a pipe down BOTH sides.

I'm with yaya...that thing looks great as is. I'm a big fan of the stock look. That said, black excels do look sharp on a Honda. I have some with red powdercoated hubs on mine, but only because they were already on the roller. I'm too cheap for bling.

Thanks for all the replies. And. yeah, 3/4" is close followed by an ass-load of trial and error shaping. Nothing difficult, just time-consuming. I've got the top of the Y ready and the pegs almost done. Had to stop...gotta sleep sometime.

I'm starting my 2002 CR250 conversion this week and I have a question. I notice Balaclava, Algava, and Danny Graves, among others, have used pegs to fill in the lower cut. What size is that peg? Or what is the wall thickness of the tubing so I can calculate? I know Bob posted that his tubing is .125...
